Nuovo sistema robotizzato per l'imballaggio di contenitori flessibili - New robotized system for the packaging of flexible containers


Siscodata, specializzata nella realizzazione di sistemi robotizzati in molteplici comparti industriali, ha recentemente sviluppato per la sede operativa di Daverio del suo cliente Goglio S.p.A. un impianto robotizzato per automatizzare il processo di produzione, piegatura e inserimento manuale di sacchi realizzati in film metallizzato e dotati di bocchettone di riempimento.
Tale impianto ha come obiettivo quello di risolvere anche i problemi di processo in quanto le piegatrici in uso non potevano più essere utilizzate a causa del materiale in cui sono realizzati i sacchi (che li rende estremamente scivolosi) e delle dimensioni (nel tempo aumentate e non più gestibili dalle macchine di piegatura lenzuoli utilizzate fino ad ora).
L’automazione di questa fase produttiva consente un miglioramento dei sistemi produttivi, una riduzione dei costi e il personale può svolgere mansioni a più alto valore aggiunto, come per esempio il controllo della qualità. Inoltre, Goglio ha così a disposizione un unico impianto e può passare rapidamente dalla lavorazione di sacchi da 220 litri a doppio canale (1 x 1,8 metri di dimensione) a sacchi da 1-1,5 t (2,2 x 2,6 metri di dimensione) a cui vengono applicate due differenti tipi di valvole (rispettivamente da 1” o 2”).

L'isola robotizzata progettata si compone di 6 robot antropomorfi di Comau:
  • i 4 NS16 sono addetti alla piega dei sacchi e sono dotati di una speciale pinza in fibra di carbonio che gli consente di prelevare i sacchi in arrivo in coppia o singoli (se di grandi dimensioni) distesi su un nastro trasporatore di ingresso (avente anche un accatastatore e un allineatore dei bocchettoni inseriti prima della piega). I robot lavorano in coppia, uno per parte, arrotolando e piegando i sacchi e depositandoli in una stazione di accumulo; le 2 coppie di robot lavorano in alternanza per garantire l’elevata velocità.
  • i 2 NJ40 prelevano il singolo sacco posto nella posizione di accumulo e lo depositano (in modo sfalsato e alternato, sopra/sotto e destra/sinistra, per compensare i bocchettoni di plastica e ottimizzare il volume della scatola) piegandolo trasversalmente nella scatola già formata e dotata di film di protezione.
I 6 robot antropomorfi lavorano in continuo e in perfetto sincronismo.

Tutti robot sono dotati di un basamento in acciaio e sono connessi ad un formatore automatico di scatole, quest'ultime dotate di busta igienica interna in film (simili a Bag In Box - BIB), e ad una nastratrice che chiude la scatola con nastro adesivo una volta terminato il riempimento.
I risultati conseguiti sono stati molteplici:
  • il numero di sacchi in una scatola è passato da 36 a 42/44 pezzi, comportando un risparmio significativo dei costi in fase di spedizione;
  • i 6 robot si trovano a lavorare in spazi molto ristretti e con ritmi molto stressanti;
  • le 2 coppie di robot NS16 che lavorano in modo cooperativo sono dotate di soli 2 armadi elettrici (1 per coppia) con conseguente risparmio di spazi e costi in termini di hardware;
  • l'impianto lavora con tempi cicli molto bassi: viene "manipolata" una busta ogni 6 secondi e ciò ha imposto, per avere alte velocità, l'utilizzo di robot con basso payload;
  • la pinza speciale dei robot (per presa, arrotolamento e piegatura) coniuga aste lunghe più di un metro, rigidità e leggerezza, grazie all'uso di materiali tecnici innovativi (è stato abbandonato l'acciaio per l'alluminio e poi quest'ultimo a favore della fibra di carbonio);
  • è stato aggiunto un motore brushless per introdurre un 7° asse di rotazione (ogni robot è dotato standard di 6 assi di rotazione) e consentire l'arrotolamento dei sacchi ad alta velocità;
  • è utilizzato un numero ridotto di manodopera e il carico di lavoro gravante sui restanti operatori è diminuito.
Questo impianto ha consentito la ripresa della produzione a ciclo continuo sebbene non sia utilizzato a pieno regime.

Siscodata, specialized in the realization of robotic systems in different industrial sectors, has recently developed for the Daverio (Varese) headquarters of its customer Goglio S.p.A. a robotic system to automate the production, folding and manual insertion of bags made of metallized film and equipped with a filler neck. This plant aims to solve the process problems as the folding machines in use could no longer be used due to the material in which the bags are made (which makes them extremely slippery) and the size (increased over time and not more manageable by the folding machines used up to now).
The automation of this production phase has brought improvements in the production system, a costs reduction and the operators can carry out value added activities, such as quality check. Furthermore, Goglio has at its disposal only one system to use and can pass quickly from the processing of 220-liter double-channel bags (1 x 1.8 meters in size) to 1 - 1.5-ton bags (2.2 x 2, 6 meters in size) to which two different types of filler necks (1" or 2" respectively) are applied.

The robotized area consists of 6 Comau anthropomorphic robots:
  • the 4 NS16 robots are dedicated to the bags folding and are equipped with a special carbon fiber gripper that allows them to pick up the incoming bags in pairs or single (if large) lying down on a input conveyor belt (the latter equipped with a stacker and an aligner of the filler necks inserted before the fold). The robots work in pairs, one on each side, rolling and folding the bags and depositing them in a storage station; the 2 pairs of robots work alternately to ensure high speed.
  • the 2 NJ40 robots take the single bag placed in the accumulation point and deposit it (in a staggered and alternate way, above/below and right/left, to compensate the plastic filler necks and to optimize the volume of the box) folding it transversely into the already formed box equipped with protective film.
All robots have a steel basement and are connected to an automatic box former for carton box equipped with an internal hygienic film bag (that makes it similar to Bag In Box - BIB) and to a taping machine that closes the box with adhesive tape once the filling is completed.
The following results has been achieved:
  • the number of bags in a box has increased from 36 to 42/44 pieces, with a significant saving in shipping costs; 
  • the 6 robots work in extremely small spaces and with stressful rhythms;
  • the 2 pairs of NS16 robots that work cooperatively are equipped with only 2 electrical cabinets (1 per pair) with consequent saving of space and costs in terms of hardware; 
  • the plant works with very low cycle times: one bag is managed every 6 seconds and this high speed has required the use of low-payload robots; 
  • the special robot gripper (for picking, rolling up and folding) combines sticks longer than one meter, stiffness and lightness thanks to the use of innovative technical materials (steel was abandoned for aluminum and then aluminum was abandoned in favor of carbon fiber); 
  • a brushless motor has been added to introduce the 7th axis of rotation (each robot, as standard, has 6 rotation axes) and this has allowed the high speed bags rolling;
  • a small number of operators is used and the workload on the remaining operators has decreased.
This plant has allowed the return to a continuous production although it is not used at full capacity.
L’impianto lavora con un tempo ciclo molto sostenuto pari a una busta ogni 6 secondi.

Robotics Innovation Award - Solution Award


Durante la Fiera MECSPE di Parma si è svolta la presentazione di applicazioni tecnologiche innovative. Il Robotics Innovation Award - Solution Award era infatti dedicato ad aziende e start-up che hanno realizzato applicazioni in qualità di integratore di tecnologie innovative.
Siscodata, durante l'evento, ha presentato un'applicazione che riguarda la piegatura multipla di sacchi dotati di bocchettone di riempimento prodotti in film metallizzato e l'imballaggio ottimizzato degli stessi in scatole di cartone con apposita busta igienica interna (simili ai BIB - Bag In Box).


L'azienda cliente è leader mondiale nella produzione di macchine e di buste di questo tipo e si è rivolta a Siscodata per la realizzazione di un impianto robotizzato che risolvesse i problemi di produzione, piegatura ed inserimento manuale di un prodotto che di per sé stesso è scivoloso e le cui dimensioni maggiorate, nel corso degli anni, non consentivano più l'utilizzo delle piegatrici attuali.

Il sistema si articola in 6 (4+2) robot antropomorfi Comau totali con lato sinistra/destra, posizionati su una base di acciaio in connessione con un formatore di cartoni e una nastratrice di chiusura. L'area è giuntata direttamente con la linea di produzione delle buste dal film planare metallizzato.
Quattro robot sono addetti alla piegatura e sono dotati di apposita pinza di prelievo dei sacchi in arrivo distesi sul nastro trasportatore speciale di ingresso, il quale dispone anche di un accatastatore e allineatore dei bocchettoni prima della piega. I due robot centrali sono dotati di unità di cambio pinza automatico, in funzione del prodotto da lavorare, e provvedono alle pieghe trasversali secondarie e all'inserimento in scatola sfalsando i bocchettoni. 


I sacchi in arrivo sul nastro trasportatore, a coppia uno di fianco all'altro o singoli (per quelli grandi 2 metri), vengono prelevati da 2 robot (uno per parte), arrotolati e piegati in due doppie stazioni successive che lavorano in alternanza. Le coppie di robot presenti si alternano, infatti, per garantire un'alta velocità. Ogni coppia lavora nel tempo morto dell'altra. Il robot deposita poi il sacco piegato in una stazione di accumulo dove due altri robot prelevano il singolo pacchetto e lo depongono, piegandolo questa volta trasversalmente, nella scatola di grandi dimensioni in arrivo già formata con il film di protezione. Terminato il riempimento, la scatola viene chiusa con nastro adesivo grazie alla nastratrice modificata. Il deposito nella scatola è continuamente sfalsato e alternato (sopra/sotto e destra/sinistra) per compensare le bocchette di plastica ed ottimizzare il volume della scatola al meglio.
Si è ottenuto così anche un grosso miglioramento economico del costo della spedizione in quanto il numero dei sacchi in una scatola è passato da 36 (quando era fatto a mano) a più di 42/44 pezzi con un significativo risparmio di volume nella fase di spedizione.


Due delle principali difficoltà sono state: uno, utilizzare robot antropomorfi con basso payload per avere alte velocità; due, realizzare la pinza in fibra di carbonio per arrotolare i sacchi con aste lunghe fino a 1 metro.
Per questa ragione, il punto cardine del progetto è stato lo studio e la realizzazione della pinza di presa, arrotolamento e piegatura. Vi è stata una ricerca di materiali tecnici innovativi in quanto per questioni di sbraccio sulla pinza (> 1,2 metri) e di pesi, si è passato dall'acciaio ad una lega aeronautica in alluminio. Da questa, a causa delle elevate flessioni che introducevano errori di manipolazione, si è passati a una fibra in carbonio. La pinza ha poi subito un'ulteriore evoluzione con un addizionale motore brushless come 7° asse per aumentare la velocità e le prestazioni.

During the MECSPE Fair in Parma innovative applications were presented. The Robotics Innovation Award - Solution Award was in fact dedicated to companies and start-ups, owners of the application as integrators of innovative technologies.
Siscodata, during the event, presented an application concerning the multiple folding of bags made in metallic film equipped with a filler for products and their optimized packaging in cardboard boxes coated by a special internal hygienic bag (similar to BIB - Bag In Box).


Siscodata's customer company is a world leader in the production of machines and bags of this type and has turned to Siscodata for the realization of a robotic system that solves production, folding and manual insertion problems of a product that in itself is slippery and whose over-sized dimensions, over the years, no longer allowed the use of the current folding machines. 

The system is composed by 6 (4+2) Comau anthropomorphic robots on the right/left side, positioned on a steel base in connection with a carton former and a closing taping machine. The area is joined directly with the bag production line from the metallic planar film.
Four robots are involved in bending and are equipped with a special gripper for picking up incoming bags lying on the special inlet conveyor belt, which also has a stacker and aligner of the fillers before bending. The two central robots are equipped with an automatic gripper changing unit, depending on the product to be processed, and provide for secondary transverse folding and box insertion alternating longitudinal left/right. 



The bags arriving on the conveyor belt, in pairs one next to the other or singles (for the large ones of 2 meters) are picked up by 2 robots (one on each side), rolled and folded into two successive double stations that work in alternation. The pairs of robots alternate to guarantee high speed. Each pair works in the other's dead time. The robot then deposits the folded bag in a storage station where two other robots pick up the individual package and lay it down, this time transversely, in the large incoming box arriving already formed with the protective film. Once the filling is completed, the box is closed with adhesive tape thanks to the modified taping machine. The deposit in the box is continuously staggered and alternated (above/below and right/left) to compensate the plastic filler and optimize the volume of the box to the fullest.
Thus, a great success has also been achieved in terms of economic improvement in the cost of shipping, since the number of bags in a box has increased from 36 (when it was made by hand) to more than 42/44 pieces, with a significant volume saving in the shipping phase.
 

Two of the main difficuilties were: one: to use anthropomorphic robots with low payload to have high speeds; two, make the gripper in carbon fiber in order to roll up the bags with rods up to 1 meter lenght.
For this reason, the key point of the project was the study and the realization of a gripper for the bags picking, rolling and folding. There has been a research for innovative technical materials as for gripper reach (> 1.2 meters) and weight reasons, it has moved from steel to an aeronautical aluminum alloy. From this, due to the high flexures that introduced handling errors, we switched to a carbon fiber. The gripper then underwent a further evolution with an additional brushless motor like 7th axis to increase speed and performance.
